Filling machine maintenance: the real cost of ownership and how to budget for it

Maintenance is the largest variable in filling machine total cost of ownership. Here is what to budget for, what to check and what to replace — and when.

1. Why maintenance cost matters more than purchase price

A filling machine is a long-term asset — most units run for 10–15 years. The purchase price is a fraction of the total cost of ownership. Maintenance labour, replacement parts, unplanned downtime and product waste during changeover or repair can exceed the original machine cost within the first five years. Understanding maintenance requirements before you buy is the single most effective way to control lifetime cost.

2. Daily maintenance tasks

Every filling shift should begin and end with a short maintenance routine. These tasks take 10–15 minutes but prevent the majority of unplanned stops:

  • Visual inspection: check for leaks at pump seals, valve connections and nozzle joints.
  • Cleaning: rinse product contact surfaces, hopper and nozzle after each product run. For hygienic applications, run a CIP cycle.
  • Lubrication check: verify gear oil level and greasing points per the maintenance manual.
  • Wear check: inspect O-rings, gaskets and seal faces for signs of hardening, cracking or swelling.
  • Sensor check: confirm that fill-level sensors, container detectors and safety interlocks respond correctly.

4. Annual overhaul

Once a year — ideally during a planned production break — the filling machine should receive a full service. This includes replacing all dynamic seals, checking bearing play, re-calibrating the servo drive, inspecting the pump head for wear, and verifying filling accuracy against a reference scale. An annual overhaul typically costs 5–10% of the original machine price, but it extends service life by years and prevents accuracy drift.

5. Spare parts budgeting

A practical spare parts budget is 2–4% of machine value per year. The highest-wear items — seals, gaskets, O-rings, nozzle tips — should be kept on site. Larger components like pump heads, servo drives and PLC modules can be ordered from the supplier with a 1–2 week lead time, as long as the supplier guarantees parts availability for the machine's expected service life.
